The Future of Manufacturing: 3 Big Things on the Horizon


The manufacturing industry is in an almost constant state of evolution. The way we make things — from cars to shoes to dental floss — has changed dramatically over the past 100 years, and the next 100 will surely be just as dramatic. So what big changes are on the horizon? What does the near future of manufacturing look like? To get a hint, we spoke with a Willem Sundblad, founder and CEO of Oden Technologies and all-around manufacturing expert. Here are three big things that he says we can expect to see in manufacturing in the coming years.

Rebuilding for resiliency

Over the past year, the manufacturing sector was rocked by a series of unexpected disruptions. The first (and most profound) was the coronavirus pandemic, which not only caused widespread factory shutdowns, but also led to a massive shift in people’s consumption patterns. This ultimately created shortages for a broad range of goods — everything from condoms to aluminum cans to computer chips. And that was just the beginning.

“COVID was one thing,” says Sundblad, “but we’ve had other disruptions as well. The ripple effects of the Suez Canal blockage are still happening, for example. Then there were the winter storms in Texas earlier this year, which knocked out the whole petrochemical feedstock industry, which goes into everything that’s made out of plastic, which is a lot of stuff.”

Taken as a whole, these events have laid bare the fragility of global supply chains. We’ve now seen direct evidence of how a seemingly small and isolated incident can create a ripple effect that brings an entire industry to a grinding halt — and Sundblad suggests that the past year has made manufacturers acutely aware of that vulnerability. Over the next few years, he expects that many will make moves to restructure their operations so they can be more resilient in the face of disruption.

“What you really want to do,” says Sundblad “is foster a better ecosystem in the U.S., with closer links between customers and suppliers so that you can handle disruptions in a much better way and actually have an ecosystem that is closer to you so that you don’t have to ship everything from China.”

Weathering workforce shortages

As if volatile supply chains weren’t challenging enough, Sundblad also anticipates that the manufacturing sector will face increasing shortages in workers over the next few years. Why? To put it simply, more people are retiring from manufacturing jobs than are entering the field.

“This has actually been the discussion in manufacturing for years,” says Sundblad, “because you have an older workforce that is retiring with a lot of domain knowledge. Then on top of that, there’s just not enough young people who want to go into manufacturing.”

Sundblad suggests the latter is less an issue of job availability than it is one of job attractiveness. There are plenty of manufacturing jobs out there, but working in a factory and making parts just isn’t as enticing as working for a trendy Silicon Valley software startup that has a ping-pong table in the break room and free kombucha on tap.

“If you want to attract young people into manufacturing,” Sundblad says, “you have to make it something that’s really compelling. And that means offering new digital tools, making really cool things that truly have an impact, and giving people a chance to see the the fruits of their labor. I think these are things that young people really want.”

Tech to the rescue?

It’s not all doom and gloom, though. Despite the challenges that the manufacturing industry is currently facing (and will face in the coming years), Sundblad remains optimistic. With the right technology deployments, he thinks it’s entirely possible to alleviate some of the industry’s looming problems.

“COVID was a massive catalyst of new technology being adopted in manufacturing,” he explains. “For example, augmented reality was a nice, shiny toy before COVID. It was one of those things that was nice to have, but not essential — so nobody actually used it. But then, when people suddenly couldn’t travel to factories and we had to minimize the amount of people that could work on factory floors, AR was a huge asset. With the right tech, operators on the factory floor could get real-time guidance from technicians, and actually solve problems faster.”

Sundblad says manufacturers are also rapidly adopting technologies like machine learning, A.I., and industrial IoT (Internet of Things) — and not just so they can replace factory workers, either. Instead, these systems are often meant to aid human laborers and make certain jobs easier to perform.

“These tools allow manufacturers to really analyze and optimize how they’re making their things,” he says. “If you do that, you can make things faster, you can make things more efficiently, and you can save both materials and energy. It’s a sustainability boost for everyone.”

So while technology certainly won’t solve all the world’s manufacturing woes, there’s good reason to believe it could help manufacturers become more stable, resilient, and efficient than ever before.

In the last few years, we have seen the role of embedded systems (electronic components) and software in our vehicles evolving, enabling them to become more efficient, intelligent, and safe. The prime reason for this evolution has been the continuous need for new features, better customer experience, and safety. However, by adding electronic components and software, the risks of malfunctions increase. This raises questions regarding functional safety as automotive is considered to be a mission-critical industry.

Functional safety refers to taking active measures to achieve required risk reduction in two spheres: reliability and active safety. ISO 26262 lays down safety standards that help to minimize the risks caused due to malfunction. It is widely accepted and broadly adopted worldwide and involves extensive safety analyses that check for random errors. However, in the real world, ISO 26262 has only successfully addressed functional safety concerns related to system failures. It has largely failed to address systematic errors, including software related issues. Therefore, one needs a standard that addresses these issues and provides a reliable framework for software and systems.

What is Automotive SPICE (ASPICE)?    

Automotive SPICE or ASPICE is the standard that addresses automotive software best practices. A few key European OEMs (a total of 11 car manufacturers, including the likes of Fiat, BMW, Audi, Ford, Volvo, and Jaguar) collaborated to create an industry-specific process reference model and a process assessment model, now collectively known as ASPICE.   

Before understanding Automotive SPICE, let us take a look at the abbreviation first. SPICE stands for Software Process Improvement and Capability Determination, and it is a framework for embedded software process assessment. This framework helps define, implement, and evaluate the process for system development focused on software and system parts. Regulatory standards have evolved to address the evolving requirements, and ASPICE has evolved from ISO 15504.    

ASPICE can be used as a yardstick to evaluate development factors and identify the ability of companies to deliver reliable and effective software. It can also be extended to other processes  within the organization like hardware, mechanical, and others using the “Plug-in” concept described in the standard.   

Automotive SPICE is built on the Verification and Validation model (V-Model) that requires the product to be tested during each development phase. It promotes rigorous testing, which helps in identifying potential issues early in the development cycle.   

Naturally, the next question would be, how does this help? 

Benefits of Implementing ASPICE   

When it comes to OEMs, they are interested in:  

  • Quality control in electronics and software, especially with the products and supply chains becoming more complex over time.  
  • Managing potential risks and issues in the supplier project while meeting tight delivery schedules, especially during shorter development cycles.   

While suppliers are interested in:  

  • Becoming part of exciting business associations and being able to safeguard their margins, which would not have been possible without the existence of Automotive SPICE.    
  • Having control over the development costs and quality problems in volume production caused by the development (leading to repairs, recalls, among others). 

Understanding ASPICE Certifications 

There are various levels of ASPICE certifications that suppliers can achieve by demonstrating their capabilities. Auto manufacturers need to choose which level of certification they need based on their requirements. The ASPICE certifications are categorized into six tiers, levels 0 to 5, described as follows:  

Level 0. Basic: This is the basic level where the main focus is to fulfill basic tasks. The software development process may not be complete, and the design goals may not have been fulfilled. Documentation and other aspects like analysis are incomplete.  

Level 1. Performed: At this level, all software development processes are fulfilled along with proper documentation. However, there may still be nonconformities in the process that will have to be streamlined. A level-1 certification could mean that the company is a start-up.  

Level 2. Managed: Level-2 is a big leap from level-1. It means that the entire development process is fully managed. It also proves that the supplier has trained programmers along with proven management processes in place. As a result, the product meets desired performance standards, documentation is ample, and once the product is implemented, required support will be provided.    

Level 3. Established: This means that the processes defined during level-2 have been established over time. Therefore, there will be constant evaluation of the process, and the outcomes are studied to improve further.  

Level 4. Predictable: Along with establishing and meeting the required performance standards, outcomes are constantly measured, documented, and analyzed to enable evaluation. The process and outcomes are established so well that outcome prediction becomes possible and easy.  

Level 5. Innovating: At the innovation level, the software developer understands and controls their processes very well and can push boundaries by continuously optimizing the process and making them better. 

An ASPICE certification can be obtained after an appropriate assessment by the regulatory body. ASPICE certification is essential for any software company that develops automotive-specific software.

The world of clean energy is rapidly evolving. Solar power installations in the U.S. increased by 43 percent in 2020, and the price of solar decreased by nearly 90 percent between 2010 and 2020. Similarly, wind turbine capacity increased by a record 14.2 gigawatts last year alone. On top of that, electric vehicle sales have been steadily increasing, and it’s expected that by 2025, 10 percent of all vehicles sold will be electric vehicles. But while these are certainly promising developments, they’re hardly enough to slow down climate change. In order to make a significant dent in the problem, we’ll need to scale up and improve these technologies. So what does the future of green energy look like? We spoke with environmental researcher, author, lecturer, and entrepreneur Johnathan Koomey to get some insights.

According to Koomey, solar costs will almost certainly continue to decrease in the coming years — but perhaps in different ways than we might expect.

“We’re getting to a place now where the cost of solar panels is not the biggest factor, per house, and even for a big solar installation in the desert or wherever,” Koomey says. “Now that solar panels are so super cheap, there’s a shift to focusing on these other costs and trying to get rid of those.”

Those costs might include the cost of labor, the cost of obtaining permits, and other factors. Koomey says we need to significantly reduce permitting costs to meet our clean energy goals.

Outside of these costs, we’re also seeing promising new innovations in the solar industry. It’s great that solar panels have become so cheap, but it would be even better if they were also more effective, and researchers are figuring out ways to make that happen.

One way you can make a solar panel more effective is by increasing the amount of light it can capture. Researchers have discovered in recent years that you can layer different materials on the panel and capture a broader range of wavelengths of light, which means it can capture more solar energy. That means you wouldn’t need as many panels to generate whatever amount of energy you need.

“There’s so much solar radiation coming into the Earth that we’re really just limited by our cleverness,” Koomey says. “We’re not limited by solar.”

Wind

Much like solar power, Koomey says wind power is also getting cheaper, and the ways in which we approach wind energy are beginning to evolve.

“The biggest development, I think, in the U.S. for wind is opening up offshore wind as a possibility,” Koomey says.

Offshore wind is common in Europe, and it seems it could soon become quite common in the U.S. The Biden administration has decided to open up parts of the West Coast to offshore wind. Given the vast amount of available space and the relatively steady amount of wind that blows in from the Pacific Ocean, offshore wind power has the potential to dramatically increase the U.S. renewable energy capacity.

Turbine technology is advancing as well. In addition to the commonplace three-blade turbines, engineers are beginning to explore and develop new systems that capture energy more efficiently.

One such idea is large-scale vertical-axis wind turbines (VAWTs). These turbines form a kind of vertical football shape and spin on a rotor. They’ve been found to capture 15 percent more power than traditional wind turbines, and are also easier to maintain. Arguably their biggest benefit is a lower center of gravity, which allows them to be built much larger than horizonal axis wind turbines.

When it comes to the batteries that power electric vehicles and are increasingly found in people’s homes, Koomey says those costs are also greatly declining. He says lithium-ion batteries are following the trajectory of the decrease in the price of solar panels we’ve seen over the years, but they’re “kind of at an earlier stage.”

“For electric cars, the battery is the biggest cost issue. As that comes down, that’s the thing that will shift the economics in a compelling way,” he suggests.

Lithium-ion batteries remain an industry standard for electric vehicles and the devices we use, but we’re seeing promising advances in grid-scale energy storage solutions that will allow us to store solar and wind power and use it later. Flow batteries, for example, are increasingly popular in places like California and Texas, where electricity demand often outstrips production capacity. Other technologies, like advanced compressed air energy storage and gravity storage are gaining ground as well.

Information technology

In addition to the physical infrastructure that underpins wind, solar, and battery tech, Koomey says information technology will also be a big part of the future of green technology. The more we can digitize and automate the electrical systems in our homes, office buildings, infrastructure and more, the more energy efficient we can make these things.

“Information technology allows us to collect data, and it allows us to respond in real time to the data so we can optimize our systems. It allows us to substitute smarts for parts,” Koomey says. “There’s going to be a movement towards the virtualization of our physical infrastructure.”

It seems that the future is electric, and it’s moving in that direction more rapidly than anyone predicted. Koomey suggests that, as these technologies continue to get cheaper, the simple economics of the situation will drive the adoption of them. Decades from now, we may scoff at the idea that we ever burned dirty fuels to power our homes, cars, and everything else.

Model-based design tools can generate automatic code; most of the hand (written) codes are written in C language, and most ECUs are also developed using C. The software development input can either be in the form of the model or a requirement document, both of which give a detailed description of the function/feature.  

The document for software development contains details regarding the software architecture, its modularity, the number of functions in the module, its periodicity, and a flowchart of the entire software, among others. Once the software development process and testing are complete, we progress to the next phase.  

Software Integration and Function/Feature Integration: Since there are different ECUs, most may have their own control software. The engineer combines all the software modules during the software integration phase and checks the interaction between them. The impact on the legacy code and other software modules is also monitored. Again, the testing in this phase is done with the help of simulations using Hardware in a Loop (HiL) environments.    

The engineer then needs to assess whether the newly integrated function affects any other modules’ functioning. However, the testing here is done in a physical environment (in-vehicle test). The most important aspect of testing, in this case, is ensuring that the implementation is done correctly, with no flaws or unwanted consequences. 

Therefore, a test scenario must be defined and prepared to test the function in the vehicle. Next, the ECU is connected to a computer loaded with the prescribed tools via different communication protocols. This validation process helps in confirming that the product can perform as required. The integration phase is followed by function calibration; this involves fine-tuning the software parameters to enable top field performance.
